I finally got round to doing my EGR mod at the weekend.
It's a development of the "stick a nail in the pipe" method proposed by cheshire_cat - this is the "stick a lump of plastic in the pipe" method.
Basically I found an old plastic trim clip laying on the garage floor, chopped it in half with wirecutters and sanded off the flanges and sharp bits so it was roughly the right size.
Then I pulled the pipe off the EGR valve, shoved said snug-fitting bit of plastic up (nice tight fit) the end, and then pushed the pipe back on the EGR valve.
Smoke levels have reduced slightly when accelerating on part throttle - nowhere near gone but a slight reduction. (My car always soots most when accelerating on part throttle in higher gears just as the turbo starts to spool. This was the case with the chip only, but it got worse when I added my mild resistor mod... It doesn't seem to soot that much on full throttle though.)
I think the engine feels a little more responsive and smoother under light throttle acceleration - although I could be imagining this because before the mod I was wondering if this might be the result...
Anyway - whether it's due to a real improvement or just me imagining it, I seem to be making more use of the low down torque in higher gears than I was before.
I haven't noticed any undesirable side effects at all, and I've done a few hundred miles since the mod.
