You're trying to cure the symptoms instead of the problem. Your car is producing too much boost, first and foremost. Don't try and make your intercooler and pipework cope with it, because ultimately it won't. Get the overboost problem sorted first, then sort out the pipework so that it can cope with the boost that you should have available.

Get it to a tuner and bung him a few quid to check your map and see if it's actually remapped or not. If it isn't then you have a turbo problem. If it is then you might have a turbo problem or you might have a map with too much boost written. If it isn't remapped then you can start with standard diagnostic procedures to stop the problem. If it is remapped then I would suggest reverting to stock to put the map out of the equation until you find out whether the turbo is faulty or the map is causing your problem.

But stop trying to cure the boost hose popping off because your problem runs much deeper than that.

well i get what your sayin but have spoken to a vw machanic and have been told that the fact that its losing boost pressure because that pipe is popping off which is causing the over boost. the fault code has come up with that a pipe is not connected. we now know it has not been remapped which i forgot to mention, vw man has said it will be because of that pipe popping off due to the lugs been worn away

This thread has gone a bit crazy, just get a new pipe, it will be fine.
My car peaks at 2.2 bar on standard but recently replaced pipework and no problems.
Believe the pipe is around £40 and the ally pipe in the wheelarch £70. I have new of both due to lugs failing and destroying the ally pipe too.

Well, I'm prepared to be proved wrong, but a boost leak causing overboost error codes is a first for me. A split boost hose (or a hose popped off) gives less boost due to the bulk of the charge being lost to atmosphere. So the error code would be P1556 - charge control negative deviation, not P1557 - charge control positive deviation.

the over boost only happens in 6th gear foot to floor after 2800, i have access to the program autodata and on there the error code i get solution is that a pipe is split or leaking
