Drill it out and tap the hole for a new screw.

To remove the screw you HAVE to use an impact driver, nothing else will budge it even if it's had copper grease and 5 lbft of torque last time it was fitted. As you've quite rightly said, it does nothing but hold the disc in place while you put the wheel on, so drilling it out is perfectly acceptable. In most cases the caliper itself will hold it still while you have tyres changed etc.

Dan, you suggest smashing the remnants flat? I actually left a millimetre or so proud, it sort of helps with alignment when refitting the discs. Obviously not as good as a complete screw but still quite useful. Eventually I'll try and use that last little bit of material with a pair of mole grips, and replace the screw.

So i dont need to replace the screw once i finally get it out then :)

I didn't when i changed my front discs for grooved items. Been fine ever since. I snapped one, so can't be bothered to do anything with it. Got the rears to look forward to today or tomorrow, bet the old bolts will be a nightmare again :(

Haha needs must :) I didn't have the time when changing them the caliper holds the disk inplace enough to get the wheel on then the 5 bolts hold it secure

I got mine out with a normal screwdriver and WD40 just make sure you have break cleaner ;) is much easier with impact screwdriver tho ;)
