it should not leak at 1.8 bar-definately not, this IC has been tested at 2.2 bar, and as above also at 2.4 bar. there are other tdi owners who use this and swear by it as it really is an awesome cooler. if you are using an old cooler then yes you have a chance it may leak but not if its fairly new.
i will probably get a new one soon because i have a feeling mine is leaking ever so slightly.
Map is going on this week-cant wait!

I blew a brand new one in under 1k miles. But then again I run a good bit more than 1.8 bar

had the front end off to look at the intercooler and it looks like it has been pierced from a stone or something along those lines :(
took some measurements and sent them away to get a cooler built up tested at 2.5 bar.
1st decent map is on, however i'm having trouble with my 4 bar map sensor as it throws up a fault every time i put it in, so using the standard 3 bar and because of this i am not achieving requested boost. this combined with the boost leak the power is not all there but feels amazing!!

Does this mean your standard front mount is goosed or could it be repaired?

i dont think i will need to run any more than 2.2 bar, just now my map is requesting 2.1 bar at mid range, so mapped for a nice and smooth power delivery. i have a few problems i.e. boost leak and my 4 bar map sensor is not working (keeps throwing up a fault and does not allow boost) so once they are sorted i will do some runs/logs and see what it does on the rollers. yes i will most definately be measuring EMP's.
how's your car? i will pm you some specific details n let me know what you think (with regards to head work and cam)
oh and what map sensor are you using?

Im using a bosch 4 bar map sensor had to make my own loom etc. But you can get pnp from a transporter etc

You need to make table adjustments in the map for the sensor to work correctly.
Pm details of the mapper.

What didn't last long?

I've been running 2.4bar for 15 months now without too much trouble.
Killed a flywheel but that was to be expected

You running a 2260?
My turbo blew up at 2.7 bar. I ran 2.4 bar for 30k but with a ported head i've learnt you dont need that much boost as emps are too high at high rpm.

I'm Running a hybrid 2256. I dont have the figures to hand but my mapper checked EMP's when it was set up and didn't seem too upset.
